Why Is My Barcode Not Scanning? 9 Packaging Mistakes to Check

You have approved the packaging. Thousands of labels have been printed. The cartons are ready to leave.

Then somebody scans the barcode.

Nothing happens.

They try again. Still nothing.

For a product business, this is the kind of small-looking problem that can become expensive very quickly.

The good news is that a barcode that does not scan is not always caused by the barcode number itself. Quite often, the problem is introduced when the barcode moves from a digital file onto real packaging.

Its size may have been changed. The designer may have removed the blank space around it. The printer may have produced poor contrast. Or the barcode may have been placed across a curve, fold or reflective surface.

If your EAN-13 barcode is not scanning reliably, here are nine practical things worth checking before you blame the scanner.

First: A Barcode Number and a Printed Barcode Are Not the Same Thing

This distinction is surprisingly important.

An EAN-13 number is the 13-digit identifier. The familiar pattern of black bars and white spaces is the machine-readable representation of that number.

Visually, it may still look like a barcode.

Technically, however, its proportions have changed.

"We don't have enough room, so we'll just make the bars shorter."

Reducing the height of an EAN/UPC symbol is commonly referred to as truncation. It should not be treated as a normal way to make a barcode fit your packaging.

A barcode with adequate bar height gives retail scanning equipment more opportunity to capture the symbol during normal movement at the checkout.

4. There Is Not Enough Blank Space Around the Barcode

Those empty areas beside a barcode are not wasted packaging space.

They have a job.

A scanner needs sufficient clear space around the symbol to recognise where the barcode begins and ends.

A designer may unknowingly place:

  • text too close to the barcode,
  • a border around it,
  • an illustration beside it,
  • a coloured design element against it, or
  • another packaging feature inside the required clear area.

The result can be a beautiful design and an unreliable barcode.

When you hand barcode artwork to your packaging designer, make it clear that the surrounding clear area is part of the barcode's functional space.

5. The Barcode Colours Look Good but Scan Poorly

Brand guidelines can create another problem.

Imagine a premium cosmetics brand with soft pastel packaging. The designer decides that a conventional dark barcode looks too harsh, so the bars are changed to a subtle colour that matches the rest of the box.

It looks elegant.

The scanner may disagree.

Barcode readability depends partly on sufficient contrast between the bars and the background.

For this reason, strong dark bars on a light background are generally the safest visual approach.

Do not assume that because two colours look different to the human eye, a scanner will interpret them equally well.

6. The Packaging Surface Is Glossy, Transparent or Reflective

Your barcode does not exist in Photoshop.

It exists on a physical product.

That difference matters.

A barcode printed perfectly on ordinary white paper may behave differently when printed on:

  • glossy laminated packaging,
  • transparent film,
  • metallic material,
  • wrinkled pouches,
  • textured surfaces, or
  • highly reflective labels.

Reflection, transparency, wrinkles and inconsistent surfaces can all affect the scanning environment.

For transparent packaging in particular, think about what will physically appear behind the barcode after the product is filled. A barcode that appears against a clean background in the artwork may eventually sit over a changing product colour.

The safest approach is to evaluate the barcode on the actual finished packaging material, not only on a computer screen or office printout.

7. The Barcode Is Wrapped Around a Bottle or Curved Pack

Bottles, jars, cans and tubes create their own challenge.

Place a wide barcode across a tight curve and part of the symbol can begin disappearing around the side of the container from the scanner's point of view.

That is very different from scanning the same barcode on a flat cardboard box.

Barcode orientation and size therefore deserve special attention on curved packaging.

If your product uses a bottle, jar, tube or other cylindrical container, involve your packaging designer and printer early rather than adding the barcode as the final step.

A few millimetres of placement difference can matter much more on a small curved container than on a large flat carton.

8. The Barcode Is Too Close to a Fold, Seam or Edge

The artwork file looks perfect when it is flat.

Then the package is manufactured.

The barcode ends up close to a fold. A flap partially covers it. A pouch seam runs through its clear area. A label bends around an edge. Or shrink wrapping creates distortion across the bars.

This is why barcode placement needs to be considered in relation to the finished package, not merely the flat artwork template.

Before approving production, ask:

  • Will this area remain flat?
  • Could a fold reach the barcode?
  • Will a seam cross it?
  • Could another label cover it?
  • Will wrapping distort it?
  • Can the scanner physically reach this area?

A technically correct barcode placed in the wrong location can still become a scanning problem.

9. Nobody Tested the Final Printed Product

This may be the most avoidable mistake of all.

A barcode was checked on the computer, so everyone assumes the job is finished.

But your customer will not scan the Illustrator file.

Your retailer will scan the printed package.

Print processes introduce variables. Ink can spread. Fine bars can lose definition. Packaging can distort. Colours can change. Lamination can create reflections. Flexible material can wrinkle.

So before approving a large production run, produce a physical sample using the same—or as close as possible to the same—printing method and material intended for production.

Then test it.

A Simple Pre-Print Barcode Checklist

Before telling your printer to produce 10,000 boxes, run through this checklist:

  • Is the EAN-13 number correct?
  • Has the barcode artwork been kept in proportion?
  • Is the barcode large enough for its intended application?

It does not prove that the printed barcode meets every applicable quality requirement or will perform reliably across retail scanning environments.
